Aluminium welding repair on a Porsche 911 broken bellhousing.
I started off cleaning it all up in preparation before I started welding. Plus preheated the weld by passing over the broken section for some time burning off all the impurities. 

I took my time, making sure to layer/stack the welds carefully to build it all up, but running at a very high amperage to gain maximum penetration and full strenght in the welds. Ensuring no cavities in the welding process as this would cause weakness and loose strength. 

I made sure to build up enough of the weld around the threaded area to allow for the drilling and installation of a TimeSert thread insert.
This was mostly upside down welding, making it pretty tricky welding, to control the flow of the molten aluminium.
Turned out great.

Ferrari 308 GTS aluminum welding repairs

An aluminum welding repair for Slade Garage in Reading.
They specialise in Ferrari's and numerous other exotic cars.

This was amusing.
I was asked to repair a chipped aluminium piece on the block plus repair the thread at the same time.
The amusing part was, look at where I had to work. Standing on 2 tyres with two other Ferrari's right next to me.
They clearly trusted my abbilities.
Well, the repair turned out perfect.

I had to ask them to remove a number of components for me to be able to squeeze myself into the narrow cavity to perform the aluminium welding repair on this Ferrari 308 GTS engine block.

This is the chipped out aluminum piece from the Ferrari 308 block for the water pump to bolt onto.
I had to build up the aluminium casing and repair the threads by installing a thread insert. 

Very important to make sure the preparation is done correctly before starting the aluminum welding repair. 

I slowly started building up the missing piece making sure to get maximum penetration strength in the welding but making sure not to close up the threaded hole area too much but suffient enough to have enough material when I start drilling it out to accommodate the thread insert.
I never weld back the missing piece unless it is a really big section.
This way of welding repair is by far stronger building it all up.

A lot of patience and concentration need because this was almost an upside-down weld, making it even more tickey to perform a perfect aluminum weld in the available confined space.

Aluminum is the most difficult of all welding techniques, but it is my favourite. I seem to have a natural ability for it.

Nice successful aluminium weld. Now for the thread insert repair.

This is a thread insert kit I bought. I only carry 6, 8 & 10mm inserts. I find they are the most popular sizes.

After drilling out the old thread to accommodate the thread insert tap size, I carefully tapped the thread to the appropiate depth. 

This is the 8mm thread insert on the end of the thread inserting tool, ready to be installed.

This is the thread insert being installed using the thread insert tool to the correct depth.
This thread insert tool is cleverly designed to open up the back of the thread insert like a pop rivet, to lock the thread insert into position preventing it from coming out after installation. 

Thread installation completed. Notice how the thread insert is slightly countersunk into the aluminium block, making sure it is either flush with the surface or slightly below not to interfer with the waterpump alignment.
This is another tool supplied in the thread insert kit.
